Hi All this is an ongoing thread and i will be updating it with pics and details as i go.
Bit of Background info on me and the car...............
I got the Cossie Bug when i was 17 a friend of mine owned an RS500 Stage 3 330bhp he let me drive it and that was that lol.
I then found out about the Sapphire model and loved its sleeper looks and cosworth performance and i was hooked, 6 years of waiting building no claims, tormenting myself...
in that time i had a 106 modded first car not very good then i got a Mk6 Fiesta and modded that too.

T21 JJB was one of those car you really just shouldnt of sold but i had too to get the cossie i still miss it now and hope to have one again some day, T21 was near on perfect clean in and out washed every day painted underneath polished engine bay(by me) and lots more.
I won alot of prizes and got a fechure for car of the Meet in Fast Ford @ a UKFIESTANETWORK www.ukfiestanetwork.com meet @ Bluewater Kent.
I got the Cossie H380 TBV about two years ago i agreeded the purchase on the monday and was picking it up on the friday which was the longest week of my life, But all worth it in the end... Trust me.

Broken Wheel arch liners out (Need new or used ones if anyone can help)
Rear wheel archs looking good on both sides quick rub down remove surface rush scabs and treat with rust eater then primer and paint, same for everywhere underneath.

Just waiting for the new fuel tank now that will be powder coated and il transfer the bits over ready for putting back.
Got the carier in me boot taking it to a couple of local places to try and get all new bits for it IE pipes, banjo's clips.
Carier will be off to the powder coaters for a blast and made nice.
Lots more to do, strip all suppension off and get stuff to powder coaters.

I know it not standard but i like it and its different and alot easier than taking it the be skimmed
To get some of the components off the wings the arch liner needed to come out and it was a very happy sight behind there going to paint it body colour and the same for all the other archs.

Yes mate she is, glad to see someone that know the difference, most people tell me its a 4*4 and when i tell them its 2wd they go "i think your wrong you sure" yes its a sideways machine :lol:

lol 2wd mate last of the 2wd on a 1990 H reg..... Very rare..... i have a data base going of them iv been doing it since i got mine (so 2 years) and i only know of about 4 including mine.

Iv just updated the first post on the first page with some details on me and my cars.
But iv not put anything about the history of the car BUT i will now.
H380 TBV HISTORY
OK,
The car was owned by a lady for the first 11 years of its life and she was called Gallergher and she lived in liverpool (strange aye) it was garaged everyday, the car was purchased from St Hellens Ford and i beleive it still is there and i hope to go and get pictures of the car and dealership together one day.
The Car was then sold on to a bloke in the Leicster area i believe and wasnt used much until it was bough by the private dealer who i got it from.
The cars ben though alot with me in the two years iv owned it one some of you may remember from about 20 months ago when a Barn in the Nottinghamshire area was blown down cruching a big collection of classic Fords all apart from mine (Artical Here (http://www.nottingham-rsoc.co.uk/news/barn.htm)), its now in a new home and very happy.

I know what you mean, mine is driven six months of the year in good weather goes to most RS shows and alot of others + i take it out for summer night drives too.
end of the day i bough it to drive it and i couldnt have it sat in a car coon all its life thats not for me but at the same time its nice o have it only six months of the year its refreshing, and its like a new car and adventure when it comes out to play for summer.

Great cars and that looks a good example. Owned a few RS's in the past and am looking into getting another in Winter 2008.
I remember reading the barn incendent in Rally News.... very sad.

Excellent post. Looking forward to some updates. I reckon you Ford Cossie chaps have it easy though, massive following and parts plentiful, try running old Fiats that weren't popular in their day and still aren't! The likelihood of gettingan original/replica sticker set is zero! Even buy a set of shock absorbers and an air filter is more difficult than it sounds!

Thanks for all the comments guys.
Been under the car again for a bit today(boxing day) exhaust removed down pipe heat wrapped and S/S fasteners to keep it in place.
going to spray paint the rest of the pipe under the car in heat proof white paint.... i know not standard but will stand out and look clean.
all bolts are coming off great the WD40 is doing the job.
only got calipers to come off and a couple of bolts in the diff and beam and i can drop the lot and strip it on the ground then off to the powder coaters.
will then be able to get on with the underside prep and painting.... using a brush roller and paint brush to apint the underside as i dont have a compressor yet. but even if i did i would still roller and brush paint to get the nice thickness for he dacrilight moonstone blue paint im using.
off to donington tomorrow so a day off but should be back on it on friday.
will be going to source some nuts and bolts on friday too for when i start building up again.

id get the exhaust bits ceramic coated mate it lasts a lot longer plus it lowers the temps

always wanted one of these but the insurance back then was more than the car, had to settle for the 2.8 Capri for 4 wheel fun :D

Yes mate it was the 4x4 that had the bonnet vents, easy way to tell the differnce is the 2wd car has the lump on the petrol cap and the 4x4 is flat as it is opened from inside the car.
James the car is looking sweet mate, suprised you went for the rubber brake lines but spose if you going to do concourse it has to be original.

what happened to the cars in the barn, did they ever get repaired or were they damaged too much ?
Sapphire looks very nice, take your time with it and buy new fords parts where possible. I found fordpartsuk very good when I did some work on my cabriolet. I'd also say keep as much standard as possible, modified is nice but there arn't may original ones left. I always wanted a moonstone or flint cossie, perhaps one day i'll get one

And Yes mate your right H reg 4*4 sapphires come with the plate and tinted back lights... mine however is proberbly a 1988 or before shell with 1988 looks but late registered on a 1990 and being 2wd... so making it one of the very last 2wd sapphires ever registered.

I admire the dedication you seem to be putting into this project. Also nice to hear you plan to keep it in standard factory trim. Should be a top show car when finished. Will keep tuning in to see how things are coming on.

Nice James. Its a lot of work to do what your doing and expensive too. ARe you going to keep the power standard?

Think i know you from Pf, you owned the magenta Sapph didnt you, a very nice car mate carnt beleive you sold it. if i remember it well it was quite custom with custom leather and TVs in the head rests.
Yes car is staying standard power more than enough for me if i want a bigger BHP sapph i will buy a second one, one day.

Update sadly no pics yet.
Iv Painted all treated areas so far with gel then wiped with panel wipe then Red Oxide paint still got a bit of cleaning to do with the sander then i can paint all the floor with red oxide prime and paint ready for taking new componets.
all brake pipes and fuel pipes stripped off to get behind them.
All the diff and drive shafts are disconnected.
going to get some recon drive shafts work out at about 100 each but will look around.
List made for my man at Ford from my Microcat, looking expensive.
New nuts bolts Etc.
Looks like the Diff wil be being bead blasted for a standard look.
Been to see the Powder Coater and he's happy with what i want so will try and get some stuff dropped off some time soon.

No mate im powder coating all the other bits of supension, but iv be told not to powder coat the shocker because of the fluid and seals in the shocker could naker them when there in the oven.

Just a little bit to finish on both sides where the beam bolts, couple more couples of red oxside im rollering this on... im going to lightly prime after this then Roller the paint on after this for nice thick coates and each coates getting a weeks drying time.

Ford Parts are here, £480 later bigcry But worth it.
Spent last night going thourgh working out what i couldnt get from Ford and bagging all the parts with there finis codes and a description of where they go, just makes it a bit easier when it come to asembling, Plus iv got spares for the fuchure.

Cheers for the info mate, like has been said its not for the manifold but the system, down pipe back... the down pipe is wrapped in heat wrap.

Thanks for all the replys people been busy buying for the project.
More Ford parts on order consisting of wheel bearings all round more nuts and bolts.
Fuel tank and strap are in my car just need to compare the old and new tank then it can go for powder coating.
Drive shafts have gone off to be reconed.
all componets are nearly ready to go to the powder coaters just a couple of bit to tidy up this weekend.
Got me brake pipes and connector today Copper nickle ready o make up me new pipes got landrover green paint to spray them in for the ford origanal look.
Going to get my Fuel pipe tomorrow.. found a specailist in Nottingham that does rubber fuel pipe with black cotton braid over the top.
Got me Primer today its got a tint of moonstone blue in it to hide the red oxside then the top coat goes over that.
So lots done will post some pics this weekend.

Bit of Spray paint, satin black for the shocks(see shocks painting progress below) and landrover green for my brake lines when iv made them, got a problem with the brake lines i bough a sealy brake pipe making kit took it round my mates(a mechanic) so he could show me the art of making them and its not working right keeps bending the pipe over to one side and makes a funny shape of the end, so thats going back for a replacement.

No mate, its a base coat... mines in moonstone blue... its an old type of paint not used now, but very good for what i want it for, comes out with a nice shine to it.

Not 100% sure to be honest yet James. Looked a few times at Escos's in the upper teens to early twenties but not so sure about that kind of money to be hardly driven and live in the garage as a show queen. Would just have to sell the S2000 to fund it. If not will probably be a S2 90 spec or Fiesta RST and go for one of the better examples of either thats available at the time ( probably £5000 or slightly above ) and just take it from there. Depends on money at the time and how long it will take to get the right car as the funds will go up the longer it goes on for so S1's, 3dr's and Saphs come into play.
I searched for many months trying to find a good cosworth and failed, missed out by 2 days due to a late cheque from insurance company on a well known Red Escos N300 BHP and found a cacooned low milage big turbo in Scotland only to find out the day before I was going up to purchase that it had been reshelled :wall: . Really got me down and just went back to high power Jap cars again and did not bother to renew the RSOC membership.
Will spend this year just getting back into the scene and see whats around.

Fiesta would be nice. Had one 10 years ago and loved it. Low lag and a dyno proven 186 BHP. Very rapid. Just after either a nice standard car or one that is lightly modified that I can go crazy with the bailey / Autospecialist chrome goodies:D

Most the powder coating back nicely wrapped great service.

Taster of the powder coating, great attention to details by the powder coating company they had masked all the inner parts of the hub carrier so not to get powder coat where the shims go for the bears, also any threaded holes they had put a peice of masking tape in so the threads stayed clean of powder coat.

Diff has been to the blasters, but i had a recermendation(sp) for this as its case it can be pitted very easy if blasted to heavy and with shot, so i had it bead blasted.
This has been laquaered today and looks amazing, first i blow it of with the air line wiped it down then blastered it with air again.... then on with the laquaer(will post pics soon).

Superb work and commitment - used to run a few warm fords though not a Cosworth - fastest I had was a 2.9 V6 4x4 Sierra Estate. I also used to read performance ford mags at the time and so have appreciation of Cosworth/RS cars of that era.
You mention the all white exhuast & possibly having 2nd thoughts- IMO I sharee your alternative view that polishing may be they way forward- either that or heat proof satin black. Your car and your choice but IMO the white will be a PITA to keep nice due to dirt and maybe heat plus it looks too far removed from OE in presentation.......This is the only constructive criticism I feel able to make - otherwise it's superb.

Hi All,
bit of an update, was off on monday and got some bits done today after work.
Monday
Dropped me exhaust and cam cover off at the blasters, exhaust will then go to the polishers, cam cover i will paint post office red wet and dry the badge down and laquaer.
Bottom arms built up with bushes, disc splash guards, and hubs

Diff and beam bolted together all nuts and bolts brush laquaered to make them last, now ready to be bolted up once he paints finished.

VW men are on the same level, some of the VWs out there are stunning, iv meet a lad....... friend of a friend and he's big time into VW and im starting to love them not that i didnt before, will be going to some VW shows this year for a look round, Edition 38 is a must see from the pictures iv looked at.

Ok, here we go peeps like i say been busy building the car up did most of it this sunday gone, just got brake pipes, bleeding and fitting drive shafts left to do on the back then a clean up and laquaer of nuts and bolts.
got friday and monday off so will be working on it and getting it ready to roll for the first time Minus my exhuast centre section and back box as there away being polished at Blue Max.
i will be sorting the front end out this friday to and geting that ready for my mate to come on saturday to help me bleed up.
Oh and i taxed her on the 1st so shes ready to come out now plus she has fuel in.
Ok on with the pics.
Had two of my alloys refurbed after dropping one on its face last year and damaging another n the tyre machine(silly boy).

The one and only set of bolts i havent been able to replace are the drive shaft bolts Ford dont do them and iv tryed my bolt specialist and he laughed as there imperial thread and had to come by now, but i will carry on there search, so heres what iv dont... i sand blasted them down to a nice smooth finish and sprayed the heads blue.

Rocker covers been off for a blast and repaint this is a work in progress as i speak.

this will be finished off by having the letter surounds wet sanded and then a coat of laquaer.
Ok on the underside........
one thing thats kept me away was the final painted of the three coates of moonstome blue base coat not alot to talk about really boring like watching paint dry lol.
ok so last sunday was build up time.
diff and beam went up only to come down again when i learnt that you carnt get the outer bottom arm bolts in when the beam was up so im learning as i go here, but wasnt a big problem sorted in no time things where lining up well.

Arch liners in new clips and bolts.

Fuel Cradle and fuel tank in place.

Arms on complete with hub assebly calipers and disc/pads fitted copper greased up plus all abs and brake lines/pipes fitted.
just need to fit the new hub nut when the drive shafts are on so i can torque the nut to the correct level.
all abs leads/hand brake cable/brake pipes sucured with p clips and a washer+self taper.

Just to add, if all goes well tomorrow with putting the car back together, a full detail including machine polish will be happening this weekend fingers crossed, want the car back in good shape for the first show "Central Day Santa Pod"
Progress on Detail.
car was clayed before it went into storage last year... so will be a wash down then onto the polishing.
from what iv seen on the car swirl wise its not bad car was clayed with sonus green so i think im going to tackle the car with 3M Ultra Fine SE on a 3M blue pad by rotory and then a quick going over with Lime Prime... Wax of choice will be Collies or Vics Concours and maybe as the topup over the season poorboys red.

The engine blew up about a mile down the road after sand worked its way round to the oil pump and siezed the lot. Just make sure you've got every last bit out of it before fitting it! :)

Small update.....
all about finished now all bolted up brakes working front together, just exhaust to pop on and finish the clean up.
Some pics.
Rocker Cover finished, painted red, DA ed with 320 then 800 then 1000 then was compounded with G3 looks ok.

When you take your cam cover off if you try to remove the cam belt cover mounts that go on the cam cover they snap and then need machining out, well they did to me so machines out new threads put in couple of washers and nut and i thing it looks quite smart.

i like my paint good but im not going for perfection here its swirl free with some small marks here and there but not very noticable.
Im working Ultrafine SE on a blue 3M pad by rotory on setting 4 thats about 1800rpm three to four passes and then a lift off on the last pass.
thats wiped down then wipe down with QD sprayed on a MF.
then its Lime Prime by hand
buff off
and Vics Concours
job done, im about 70% done just got boot lid and roof + a door to do.
then a couple more coates of Vics and a wash down.
will post some detailing pics this weekend.

some really heart felt words coming through from you all, means alot to me and its another thing that makes it all worth it, just dying to get the rest done now IE mid pan and finish front but all in good time, we have a show season ahead of us now so on with the driving.
im sure there will be more updates after this weekend, i need to show you all my exhuast yet that is a work of art, the guys at Blue Max Metal Finisher in Nottingham really do a great job well worth the money IMO.
Well work will continue this weekend and im hoping for a test drive out too.
so will post updates soon.
Oh and the car will be at most RS shows this year Plus others around the Nottingham area + im going to try and get to a couple of he midlands breakfast clubs meets too, so plenty of chance to see her in the flesh.

Car was finished on the polishing side of things lime primed and waxed, results where ok to good but i had a build up of dust so it was outside for a jet off and wash leather..........................
well results being ok to good where changed to amazing very happy after the wash and leather down.
car was dressed blacks and tyres all doors shucks boot under bonnet leathered down and then wiped over with a MF and looking good.
inside was wiped down with megs APC leather, head lining, door cards etc now looking good ready for some leather care.....
Got me exhaust back from the polishers was very pleased as i think iv already said. PICS lots of.

One other thing to show off iv red doted all nuts and thread so i know if theres any movement on anything.

Ok i did say there was one bad point..................... there goes........................
went out on the first test drive wih my mate a mechanic, all was well nice ride plodded in first gear second boosted GO GO and we drove fr about two mins down the road picked a spot to turn round OK..... came back through the village first boost second bang no drive.
got out to inspect couldnt see anything so i put it in gear and let the clutch out slowly was drive to the diff but no driveshafts turning, well towed back in the air...... nearside rear spun with to much ease so off came the drive shaft and it had exploded bearings had popped out we cleaned it up and inspected the parts finding a hair line crack in the centre bearing carrier.
so both shafts off and back to my mate he's sending them off to be loked at, im not unhappy or fazed by this i expect problems on a full rear end rebuild, everything else seemed fine.
will update as and when i can.
exhaust looks yummy! who polished it for you in Nottingham - so let me get this right - you bought a S/S exhaust and then had it prof polished?!! Look great!! ;)

Blue Max did the polish for me there in colwick have details if you need.
Ye your right its a Mongoose full system but they only come with the boxes polished so off to the polishers.

Bringing this back to the top,
Updates are the car is now running out and about, had its first test drive this sat and was great.
spent sunday under the engine bay cleaning some bits up and hats looking much better now will pop some pics up soon.

Hi all,
Just come on to put a bit of an update in as i think you all deserve it for the great comment and following youve given this thread.
Iv had big big issues with my Short Drive Shaft(rear near) which im now hoping is sorted, as some of you know that followed the thread closely i had my shafts re-conditioned well after fitting them i was having problems with the inner knuckle popping through the bearings and loosing me drive.
we spent time(me and a friend Chris(Great mechanic)) working through the problem trying different things contacting specialist in driveshafts and all was pointing at the car!!!! a lengh issue they all said..... so they where saying i hadnt put the car together right..... well Chris ordered a new CV from Ford we itted that and im still in testing but fingers crossed with no problems yet.
So everyone keep your fingers crossed for me.
This sunday gone was the Notts and Mansfield Capri Classic Cars show day, was the cars first day out(in the rain) but i managed to get some cleaning done in the afternoon and crapped a 3rd in 1980 - 1999 class so was happy with that.
This project is now coming to an end for this year but i will keep it marked in the Favs for next year when the mid section project starts, got all my clips ready just want some S/S pop rivets for the clips and where ready... gearbox will be coming out and being blasted like the diff.
hope to meet some of you over the season ahead if you see me please come and say ello im normally alway stood round the car with me cleaning gear in hand its the way i like it.

I'm an old RS fan at heart, and this project has made me smile today :) I love the details such as original slam panel stickers - not many people would go to such levels. I wish you every success in future shows. Deserved IMHO!

Snow foam.
Rinse.
Big Plasters bucket with grit guard(gold class)
Halfords grey black backed foam sponge and standard sponge for mud flaps wheels archs(please dont give me all the lamb wool mitt stuff because i have tryed them and dont like them).
+ megs lock brush for Alloys
Rinse.
Sheeted off.
Dryed using water magent/ drying towel.

More will be on its way soon mate.
There not long before i start the next part of the resto.
this will be on in the air again, front end strip down IE bumper and front supension, then side skirts gearbox and prop ready for the painting of the mid pan and the front end.
should be fun will update when its happening.

Just finished reading this post. Hat off to you mate. You have turned a stunning looking motor into an absolute belter!!!! Would love to do someting like that. I have my eye on something at the moment. Any tips for carrying out a resto? :wave::wave::wave:

On the tips side of things... thats a hard one there are so many i can think of alot of common sence will take you far.
if your stripping a car down and you think in a years time when you come to put it all back together your going to forget where A, B and C go then take pictures and make notes to go with them. also get yourself a hayes manual and any other docs you can get on the motor in mind.
replace like for like or better, IE nuts and bolt they have ratings for a reason esp on chassis related parts they need to be strong, if your bolt has a rating of 8.8 replace it with that not something smaller that may brake.
I could go on mate but im always there if you want advice, im no expert i just play and get stuck in and then i have alot of friends in the motor trade to help me if i need it.

i understand you where a really good Friend of Dave(RIP) with the Focus RS, I knew him well and loved the work you'd done on his car mate, id known Dave from his fiesta days on UKFN and met him more time than having hot dinners, we came through the car market together both with fiesta's then moving on to the RS range.
A sad lose still think of him often when im washing and driving the cosworth.

James to be honest Dave was a very very good friend and lived in next road to me.....I cherished his car for him and prepared it for Ford Fair for him an it was a tragic tragic loss especially as the media portrayed him as a different person than yourself and i knew....
To be honest my car has had mixed views which i fully appreciate and also fully understand but the main reason i chose to do this was Ford Fair....I decided last year when with Dave there after seeing some cossie engine bays that i had never actually seen a Vauxhall engine bay quite like the superb Ford ones on display... Although i am a vauxhall fan i have also had a passion for fords of old and have owner a few nothing major just Harriers , xr2,s etc and escorts so have always liked them..
The photos with the cossie are my mate Richard who bought the car last year and i believe it has won many concours and ford events as the previou owner showed it for many years and Richard has now done the engine bay himself...I will be detailing it soon.. Its funny how there is such a good banter love/hate relationship with Vauxhall and Ford and when Dave was being spoken about at his Funeral he had always said if he was ever cremated or buried would someone say he loved this world yet still hated Vauxhall drivers....It was one point everyone forgot their sadness and laughed!!
